now im thinking about the extra weight on the front axles

That'll keep it from hoppin' around a bit. ;)
You've probably still saved on the total weight with the new gearbox axle.
Should be interesting to see how much exactly the difference will be...

Btw - sounds like a solid plan with three bearings. B)

The 850 or 8mm x 5mm are standard in most Tamiya gearboxes. Mostly on the main gear, like this:

8mm outside diameter will leave enough "meat" after machining the hex. Good plan, I think I'll try that mod for my trailer build.

i got my pinion for the 540 motor today. is there an exact measurement of how it fits on the shaft or is it just flush with the end of the shaft?

Outside face of the pinion should be 16mm from the face of the motor according to the re-re insctructions :)

i have gone for the smaller bearings, more meat on the hex plus i could actually fit 3 bearings in each hex, 3 x 2.5 = 7.5, = 0.25 mm each end of the hex. wheel nut will clamp on to the inner race of the bearing.
that means i could even turn down the visible part of the hex to make it round, but still have the hex in the wheel.
but now im thinking about the extra weight on the front axles. uprights

ok everybody,i have got myself into a complete mess over this
the 7mm hex spacers were made for the standard hopper stub axles,my hopper has the lunchbox stub axles and use 16mm hex spacers so i am going to get them machined to fit a bearing in each end which i am sure will be more than enough to take the load. sorry about the confusion

If you let me know within two hours if you got one, I could possibly still send it along with the rims and CVA parts...
